03 — Breaker Sizing Reference (NEC 80% Rule)

EV charging is a continuous load (3+ hours). Under NEC rules, a breaker must not be loaded above 80% of its rated amperage on a continuous load. If your charger amperage exceeds the 80% threshold, the breaker will trip — correctly.

04 — Cause-by-Cause Diagnostic Modules

Cause A — Ground Fault / Immediate Trip HIGH RISK

What’s happening: The GFCI or breaker detects current leaking to ground. This is the most serious scenario and indicates a fault in the charger, outlet, wiring, or vehicle charging system.

What to check first:

  • Inspect the charger cable and connector for visible damage, cuts, or moisture.
  • Try the charger on a different outlet on a different circuit. If it trips there too, the charger is the likely fault source.
  • Try a different charger on the same outlet. If that also trips, the outlet or wiring is the fault source.

What confirms this cause:

Breaker trips within seconds of plug-in, every time, regardless of amperage setting. GFCI re-trips immediately after reset.

What is safe to do:

Visual inspection of cable and connector. Cross-testing on a different circuit. Nothing beyond that.

Cause B — Circuit Overload (Fast Trip) MEDIUM RISK

What’s happening: The charger is drawing more amperage than the breaker’s continuous rating allows. The breaker trips as designed — this is not a defect.

What to check first:

  • Identify your breaker rating (printed on the breaker switch in the panel).
  • Using the table in Section 03, find the maximum safe charger amperage for your breaker.

Reducing the charger amperage stops the tripping. Breaker does not trip at lower settings.

What is safe to do:

What’s happening: The breaker or wiring is running hotter than it should under sustained load. A loose connection, undersized wire, or aging components will cause a trip after 30–90 minutes even if the amperage is technically within rating.

What to check first:

  • After a trip, carefully feel the outlet faceplate and breaker switch. Warm is normal. Hot is not.
  • Check that the charging cable is fully uncoiled. A coiled cable generates heat that adds to the thermal load.

Breaker trips consistently after a similar duration. Outlet or breaker is noticeably warm after a trip. Reducing amperage extends the time before tripping but does not eliminate it.

Uncoil the cable fully. Reduce charger amperage by 20% and observe. Do not open the outlet or panel yourself.

When to stop: A hot outlet or breaker indicates a loose connection or undersized wiring — both are fire risks. Stop using that circuit and have a licensed electrician inspect before resuming.
Cause D — Weak or Aging Breaker MEDIUM RISK

What’s happening: Breakers have a finite trip-cycle lifespan. An older breaker may begin tripping at loads below its rated capacity. This is more common in older panels and older garage circuits.

What to check first:

  • Note the breaker’s age and brand.
  • Test whether the same circuit trips under another sustained load.

Identify the breaker brand and age. Run the cross-test with another sustained load. That is the limit of safe user action.

When to stop: Breaker replacement is not a DIY task in most jurisdictions. Have a licensed electrician replace the breaker and inspect the panel before resuming EV charging.
Cause E — Shared Circuit Overload MEDIUM RISK

What’s happening: The EV charger is sharing a circuit with other high-draw appliances. When those run simultaneously, the combined draw exceeds the breaker rating.

What to check first:

  • Identify which outlets and appliances share the same breaker by switching it off and seeing what loses power.

Breaker only trips when specific other appliances are running. Charging alone does not trip the breaker.

What’s happening: The charger’s current setting is higher than the circuit can support. This is the most common cause — and the one that is usually user-resolvable without rewiring.

What to check first:

  • Check your breaker rating in the panel and match it to the maximum safe charger setting in Section 03.

Breaker only trips at high-amperage settings. Reducing to 32A or below stops the tripping entirely.

Is it safe to keep resetting a breaker that trips during EV charging?

Once or twice to diagnose — yes. Repeatedly resetting without identifying the root cause — no. If the cause is a ground fault or loose connection, repeated resets increase the risk of arcing and heat damage.

Can I lower the charger amperage instead of upgrading the circuit?

Yes — if the cause is overload or an output setting that is too high for the breaker. Reducing the charger current to match the circuit is a valid long-term solution.
